TL;DR · Supplier Development Engineer, Assembly Processes

Supplier Development Engineer, Assembly Processes (Starlink) joins the Starlink User Terminal team to develop robust, high-volume manufacturing processes for contract manufacturers. The role involves end-to-end process development and qualification for critical joining, dispensing, and inspection technologies. Key responsibilities include managing equipment bring-up, supplier selection, and process characterization for ultrasonic welding, hot plate welding, vibration welding, heat staking, and hot riveting. The engineer will also develop precision dispense processes for thermal interface materials and sealants while establishing automated optical inspection systems using deep learning-based defect detection. Essential skills include expertise in design of experiments (DOE), statistical process control (SPC), and production part approval process (PPAP). This role solves the challenge of scaling manufacturing for complex hardware by ensuring material and process corners are fully characterized to support high-volume production and field performance reliability.

What you'll do

  • Manage end-to-end process development, equipment bring-up, and qualification for precision assembly technologies at contract manufacturers.
  • Lead the development of ultrasonic welding, hot plate welding, and vibration welding processes for metal and plastic components.
  • Develop and qualify precision dispensing processes for thermal interface materials, adhesives, and sealants.
  • Establish and optimize automated optical inspection (AOI) systems using advanced imaging and defect detection algorithms.
  • Execute designs of experiments (DOE) and corner case studies to define robust manufacturing parameter ranges.
  • Lead line qualification activities including IQ, OQ, PQ, GR&R, and PPAP at contract manufacturing sites.
  • Create process control plans, FMEA, and statistical process control limits to sustain high-volume production capability.
  • Perform root cause analysis and corrective actions for quality escapes, field returns, and production issues.

What we're looking for

  • Bachelor's degree in mechanical engineering, manufacturing engineering, materials science, or another engineering discipline.
  • At least 1 year of experience in precision joining, dispensing, and automated inspection process development for consumer electronics or complex hardware.
  • Technical expertise in ultrasonic welding, hot plate welding, vibration welding, heat staking, and precision dispensing of adhesives and sealants.
  • Experience developing automated optical inspection (AOI) systems including illumination optimization and defect classification algorithms.
  • Proficiency in statistical methods including Design of Experiments (DOE), Statistical Process Control (SPC), and Measurement System Analysis (MSA).
  • Experience leading line qualifications (IQ/OQ/PQ) and Production Part Approval Processes (PPAP) at contract manufacturers.
  • Knowledge of industry standards such as IPC-A-610, IPC-J-STD-001, ISO 9001, and AS9100.
  • Must be a U.S. citizen, permanent resident, or eligible for required export control authorizations.
